ICC - Process Overview Text:
Product

Polypropylene Carbonate. Polypropylene Carbonate (a.k.a. PPC) is a thermoplastic polymer produced from the catalyzed copolymerization between carbon dioxide and propylene oxide. The copolymer chain is composed of alternative segments of carbon dioxide and propylene oxide, and small amounts of propylene oxide homopolymer. Some of its favorable properties include excellent transparency, good barrier against water and oxygen, printability and nontoxicity. This polymer presents important environmental appeals: greenhouse gas sequestration that minimizes global warming impacts, and some PPC composites are appointed as biodegradable materials.

Raw Materials

Carbon Dioxide. Carbon dioxide is a colorless and incombustible gas with chemical formula CO2; a naturally occurring chemical present in the atmosphere. Formed during respiration, this gas is obtained by several ways and at various scales, based on carbon-based fuels combustion, carbohydrates fermentation, limestone thermal decomposition, as byproduct of the industrial production of hydrogen by steam reforming and ammonia synthesis, etc. Carbon dioxide is a versatile chemical with a number of applications, being widely used in the production of carbonated beverages, as an inert gas and as a pressurizing gas. In the chemical industry, it is mainly used in the production of urea, methanol, metal carbonates and bicarbonates.
Chemicals.
Propylene Oxide. Propylene Oxide (PO) is a major commodity chemical. This highly reactive compound is starting material for several products, from polymers and solvents to industrial fluids. Commercially, Propylene Oxide is produced mainly by the so-called chlorohydrin process, based on the reaction of propylene and chlorine in the presence of water to produce propylene chlorohydrin, which is dehydrochlorinated with a base (caustic or lime). PO may also be produced on commercial scale by the oxidation of propylene by organic hydroperoxides – the so called indirect oxidation routes – yielding alcohols as by-product.

ICC - Process Schematic Image: //cdn.intratec.us/images/icc/process-schematics/311-A.jpg
ICC - Process Schematic Text:
The process under analysis comprises four major sections: (1) Polymerization; (2) Phase Separation; (3) Monomers Separation; and (4) Pelletizing & Finishing.

Polymerization. Fresh carbon dioxide (CO2) feed is mixed with recycled CO2 from Monomers Separation. Propylene oxide feed is also mixed with a recovered stream. Both reactants are treated for moisture removal. Part of the propylene oxide treated feed is fed to the polymerization reactor outlet to dissolve the polymer solution obtained. The remainder is mixed with catalyst and CO2 feed, forming a liquid solution that is transferred to the prepolymerization reactor. The prepolymerization reaction effluent is fed to the polymerization reactor, where the polymer solution is obtained.

Phase Separation. The polymer solution is contacted with a material that binds to the catalyst and allows its removal via filtration. The catalyst-free solution is subjected to gradual pressure decrease, so that unreacted monomers can be released. Once the monomers are removed, the polymer melt is transferred to the Pelletizing & Finishing. Released monomers are routed to the Monomers Separation.

Monomers Separation. Unreacted monomers are fed to two consecutive distillation columns, from which three streams are obtained. A high-purity propylene oxide stream is recycled to the Feed Preparation and mixed with fresh feed. A carbon dioxide-rich stream (also containing propylene oxide) is also recycled to the feed preparation. Another stream, comprising heavy ends generated as side-products, is discharged from the process.

Pelletizing & Finishing. The polymer melt is fed to a pelletizing system, where it is homogenized and pelletized. Subsequently, the pellets are packed in bags before being stored in warehouses.

ICC - Short Description: This report provides the economics of Polypropylene Carbonate (PPC) production from propylene oxide and carbon dioxide in the United States using a process based on patents issued to SK Energy. In this process, the polymerization occurs in full-liquid phase and under pressure.
